Dome Technology has produced a video documenting its work for Albioma in Reunion Island.

Repeat customer and independent renewable-energy provider Albioma contracted with Dome Technology to build two identical DomeSilos for storing wood pellets at its Bois-Rouge cogeneration unit. โ€œThis is another impressive project for Albioma,โ€ Dome Technology CEO Bradley Bateman said.

Continental Cement Company, a Summit Materials company, has built another DomeSilo with Dome Technology, this time at its Davenport, Iowa, USA facility. This DomeSilo marks the third collaboration between the companies, both of which are powerhouses in their own industries.

The DomeSilo can store 125,000 short tons of cement powder, and according to Dome Technologyโ€™s records, the structure is among the largest-capacity cement storage facilities in the world, said sales manager Lane Roberts.

The dome size is a response to demand thatโ€™s been building for the past decade. Continental Cement (CCC) Davenport facility battled limited cement-storage capacity for many years, resulting in cement being loaded on barges and stored on the river during winter months. But this wasnโ€™t a sustainable plan; with cement and barge demurrage costs increasing each year, Summit Materials and Continental Cement commissioned this transformational dome project to invest in larger, more permanent storage.

โ€œCCCโ€™s Davenport Plant was able to reduce its demurrage costs for cement storage on the river and eliminate the need to curtail production. This project positions us well to meet customer commitments and ensure adequate supply coming out of the winter months into the busy spring and summer seasons,โ€ Continental Cement Co. plant manager Brett Imsland said.

The facility, then and now

The Davenport facility produces cement from minerals mined at a nearby quarry. Product is stored on site temporarily, then shipped by barge to customers.

Multiple existing concrete silos are still utilized for cement storage before product moves via airslide into the dome. The DomeSilo is 165 feet in diameter and 171.5 feet tall. An FLS Ful-Floorโ„ข pneumatic reclaim system mobilizes product; the floor is faceted with slopes in four directions, moving cement to a single tunnel that is 18 feet wide and 12 feet tall. Cement is reclaimed at 350 stph and pneumatically conveyed to barges on the Mississippi River.

The area below the DomeSilo was unconfirmed fill, and to ensure a proper foundation, the site was mass excavated to bedrock and backfilled with structural backfill.  The new DomeSilo is directly adjacent to the existing concrete silos, and additional care had to be taken to ensure the existing silo foundations were not underpinned during the mass excavation. This took a collaborative design effort between Dome Technology and Continental Cement.

Collaboration was key in every element at Davenport. According to Roberts, CCC provided valuable direction on how the dome would be used operationally, and FLSmidth developed a customized, economical reclaim solution based on their input and project needs. Dome Technologyโ€™s role was to take CCCโ€™s operational goals and combine these with solutions on the project to produce a seamless dome facility.

In collaboration with CCC, Dome Technology helped provide technical solutions beyond the DomeSilo construction, including construction of the large reclaim tunnel and installation of the FLS Full-Floor reclaim system and aeration piping.

Dome Technologyโ€™s scope of work also included construction of a mechanical/electrical building and demolition of three bays in an existing building to clear way for the DomeSilo and the new mechanical/electrical building.

Dome storage benefits

Storage is often one of the largest components in any new facility, and a dome is built with an unlimited lifespan โ€” its concrete shell and geometry boast unrivaled strength. Dome construction methods require no interior trusses, so the entire inside volume can be utilized for storage or reclaim systems.

All domes provide ideal conditions for stored materials requiring a controlled environment. Seamless concrete construction, coupled with a fabric membrane surrounding the entire dome, prevents water and moisture from seeping in. The domeโ€™s insulated nature reduces heating and cooling of the walls and air inside, preventing condensation from forming on the interior and extending the life of the concrete structure.

A domeโ€™s strength and geometry also provide a tolerance for some differential settlement. Those qualities combined with geotechnical engineering and site analysis ensure proper foundation selection and performance.

Domes for cement storage

The most common dome model for cement storage is the DomeSilo, a structure thatโ€™s taller than it is wide and allows companies to stack product deeper on a smaller footprint, requiring less property at the site. The increased capacity is made possible by geometry: The double curvature of a dome lends itself to the ability to build up, rather than out, and the curve provides strength at all points of the structure, even at the apex. The entire interior can be used to contain product.

In recent years Dome Technology introduced a second type of DomeSilo: the Drive-Through DomeSilo that allows companies to fill truck or rail directly from the storage structure and speed up the process of product reception to delivery. The Drive-Thru delivers 100 percent live reclaim from a fully aerated floor. Product flows through a hopper for loading into truck and/or rail.  An in-line lump crusher on the loadout stack-up ensures that lumps passed through the receiving system do not make it into trucks.

In 2018, a Drive-Thru DomeSilo was built at a recently acquired Continental Cement site in Memphis. While the existing silo and adjacent scale had not been used for some time, complete upgrades of these assets along with a new barge unloader, dock upgrades and Drive-Thru DomeSilo has allowed Continental Cement to become the leader in service in the Memphis market.

The benefits of teaming up again

Partnering on repeat projects benefits all the players involved โ€” the evidence is clear in this third robust project borne of CCC and Dome Technology collaboration.

โ€œItโ€™s a strong indication of trust. In a way, itโ€™s kind of like a marriage relationship; you get to know what the other partner is like and itโ€™s easier to talk through differences and resolve problems that will inevitably come up,โ€ Roberts said. โ€œThey know us, and we know how they think and feel, and we can better match our skill set to their needs the more we work with them.โ€

In early 2023 one longtime fertilizer-mining company in Idaho chose to transition from truck unloadโ€”the model theyโ€™d used for decadesโ€”to rail unload. Instead of trucking and dumping with smaller conveyors to the stacker, a rail pit was installed; Dome Technology, then, increased the capacity by fabricating a new upgraded trans conveyor and the stacker system.

โ€œThe additional capacity of the new rail unloading was way beyond what the existing conveyors for the facility could accommodate,โ€ Dome Technology sales manager Heath Harrison said. โ€œWe built replacement conveyors that could increase the rate to handle the rail receiving as opposed to the original truck transfer the mine had depended on.โ€

Product stacking in this new configuration was also a major consideration. The mining company utilizes an outside pile, allowing their plant to stockpile product when operations pause for the winter. The previous configuration featured a hammerhead stacker that moved back and forth. Dome Technologyโ€™s scope of work also included upgrading the stacker equipment, including everything from the rail pit to the stacker. These improvements will allow the company to control how product is stored, building up the pile where necessary and boosting operational flexibility. The new version tilts and spans the entire front side of the storage.

Fabrication is a necessity for massive projects like upgrading a fertilizer storage facility. For decades, Dome Technology has specialized in bulk storage, but in recent years the team has turned up the dial on fabrication know-how. Today, Dome Technology builds structural-steel featuresโ€”ladders, catwalks, and the likeโ€”to support fertilizer-storage facilities.

Since wheat, corn, canola, soybeans, and the like are sensitive to moisture and temperature changes, an airtight structure that wards off water and controls the interior environment is the best way to ensure quality control. Here are a few considerations when planning a grain-storage facility:

  1. Increased and improved storage

Oftentimes those who buy land on a port get less property for their money, requiring decisions on how to get the necessary storage on a smaller parcel of land.

โ€œIf a port does not have height restrictions, which some do, the most efficient thing is to go vertical instead of horizontal,โ€ Dome Technology sales manager Lane Roberts said.

Because of its height, a dome allows companies to stack product deeper, taking up less property at the site. The double curvature of a dome lends itself to the ability to build up, rather than out, and that curve provides strength at all points of the structure, even near the apex. The entire interior of a dome, then, can be used to contain product.

  1. A structure that lasts

Facilities storing grain should be robust enough to tolerate frequent loading and unloading. โ€œThe storage facility needs to be able to hold a high volume and be able to handle its throughput. A dome can handle that because of its structural integrity, (but) steel bins after a certain amount of time wear out. Steel bins are not built for high throughput,โ€ Dome Technology sales manager James Stoker said.

Thatโ€™s because steel bins are built with fasteners or welded seams to secure metal sections together. Frequent loading and unloading cycles fatigue the bin at bolt holes or weld imperfections until a crack develops at these locations and causes structural failure. Filling and emptying will stress a dome too, but a domeโ€™s rebar can accept the force without the same fatigue problems; the stress is not channeled to weak spots like bolts or seams because there arenโ€™t any.

  1. Superior product protection through climate control

Insulation doesnโ€™t come standard with traditional storage facilities like bins and silos, and fluctuations in external and internal temperature, plus the possibility of moisture or condensation inside the structure, can compromise product integrity and pose a danger for volatile materials.

In contrast, a dome staves off some boundary issues other structures face. First, the airform covering the entire dome prevents water and moisture from seeping in. Important for moisture-affected products, this feature eliminates introduction of outside water into the pile.

Secondly, the combination of waterproof membrane, reinforced concrete shell, and continuous layer of polyurethane foam prevents extreme interior temperature fluctuation; these features reduce heating and cooling of the walls and air inside, preventing condensation.

Aeration systems, and a cable array of moisture meters and temperature cables ensure internal conditions are ideal.

  1. Heat, fire and explosion

Heat spoils grain, which spoils a companyโ€™s bottom line. But grain can also be combustibleโ€”the dust especiallyโ€”and explosion happens when an ignition source lights a dust cloud generated by moving product. โ€œThe dust is very explosive, so youโ€™re trying to control ignition sources through correct wiring methods, making sure itโ€™s rated for the area or minimizing the amount of electrical equipment in the area,โ€ Aagard said. Dome Technologyโ€™s team of experts will help customers identify the right equipment for a dome and the ideal places to put it.

  1. Food-safe finishes and materials

Food-safe paint is necessary when storing products intended for human consumption. Itโ€™s an expensive but necessary finish for food products headed directly to customers. The paint creates a barrier between product and concrete.

The Dome Technology leadership team returned Wednesday from a once-in-a-lifetime trip to the Okavango Delta in Botswana, part of the companyโ€™s annual leadership-conference program.

The conference focus was Extreme Ownership: How U.S. Navy SEALs Lead and Win by Jocko Willink and Leif Babin. Based on the 12 chapters in the books, the leadership team divided into groups to teach the entire team the principles and their application during the previous year. The team will continue applying the concepts found in the book through 2024.

 

Of course, there were the wonders of nature to take in tooโ€”mostly in the form of up-close-and-personal encounters with African wildlife on the five-day mobile camping safari.

Each year the purpose and mission statement of the leadership conferences are the same:

  1. Elevate company leaders and key employees beyond their current capabilities.
  2. Build team unity, increase transparent and honest communication, and strengthen trust.
  3. Build relationships through exclusive, unique experiences.
  4. Attract and retain key people.

Previous conferences have been held in Iquitos, Peru, and Reykjavรญk, Iceland, and are part of developing a culture of excellence at Dome Technology. โ€œThis is a repeat effort to hone our leadership efforts,โ€ said CEO Bradley Bateman.

Cement is one the most common products stored within a DomeSilo, Dome Technologyโ€™s most popular storage model to date, and thereโ€™s no slowdown in sight.

In 2022, Dome Technology tackled two cement projects and two fly-ash projects. One of the highlights was Ozingaโ€™s new 50,000-metric-ton dome at the Port of Palm Beach, Florida. The structureโ€™s custom appearance is the result of a cooperative effort between Ozinga, Dome Technology, the Port of Palm Beach and the City of Riviera Beach and is designed to enhance the visual landscape of the area and complement the marine environment.

โ€œDome Technology is grateful for the opportunity to be part of the solution for this unique and challenging project,โ€ Dome Technology CEO Bradley Bateman said. โ€œOur team appreciates the chance to work with Ozinga on another exceptional project.โ€

The facility will receive and store international shipments of cement that will then be transported to other locations for use in the production of ready-mix concrete.

Another recent highlight was another DomeSilo for Continental Cement Co., this time at its Davenport, Iowa, USA facility.

CCC Davenport ran short on storage for many years, resulting in cement being loaded on barges and stored on the river. Over the past decade, CCC has stored significant amounts of cement each year, resulting in substantial demurrage costs. With demand for cement and barge demurrage costs increasing each year, Summit Materials and Continental Cement were confident that it was time to invest in larger, more permanent storage.

โ€œCCC will reduce its demurrage costs for cement storage on the river and eliminate the need to curtail production or shut down the plant. This helps to ensure we have sufficient cement to ship coming out of the winter months into the busy spring and summer seasons,โ€ Continental Cement Co. plant manager Shawn Mages said.

This DomeSilo is 165 feet in diameter and 171.5 feet tall. A center-discharge FLS Ful-Floorโ„ข reclaims the cement to the center of the dome to a single tunnel that is 14 feet wide and 12 feet tall. The cement is reclaimed at 350 stph.

Dome Technologyโ€™s scope of work also included construction of a mechanical/electrical building and overseeing site preparation and earth work. The team demolished three bays of an existing building to clear way for the DomeSilo and the new mechanical/electrical building.

Key dome benefits

Dome Technology customers benefit from six key features:

  1. Moisture protection. An exterior PVC membrane covers the DomeSilo for complete waterproofing and zero dust emissions. Thermal insulation means no condensation either. This drastically increases the structural life of the DomeSilo compared to other structures.
  1. High capacity. In a DomeSilo, more product can be stored on a smaller piece of land than within a silo of comparable dimensions. A DomeSilo can be filled to the top because it can support the storage load into the roof. Silos canโ€™t say the same.
  1. The DomeSilo is built to last indefinitely. Its construction is natural-disaster resistant, and its round geometry yields higher tolerance for settling and supporting large loads on the apex of the DomeSilo.
  1. When a DomeSilo is designed with operations in mind, expenses drop. Companies can depend on automation to run the facility for less. Custom reclaim and transport systems meet diverse conveyance needs.
  1. A turnkey solution. The Dome Technology team provides the entire package, including design and installation of the mechanical systems required for bulk storage, from equipment on the inbound side to reclaim systems and throughput speed.
  1. Foundation options. Dome Technology builds economical foundation systems, customizes each domeโ€™s shape and provides efficient tunnel systems. Since most construction takes place on the inside of the dome, the building schedule is accelerated.

Looking ahead

This year is turning out to be as busy as 2022. Dome Technology is building two DomeSilos for Titan America. The first is in Tampa, Florida, USA; this dome will store 67,500 metric tons and stand 142 feet in diameter and 141 feet tall. The second dome in Virginia will be nearly identical.

Additionally, an international cement company has hired Dome Technology to build a 50,000-metric-ton dome in Texas, USA, and a 25,000-metric-ton dome in Colombia.
